Injection-moulded part
Injection moulding defects often show up in cooling and process data before they become visible on the moulded part. IoT continuously records mould temperature, cooling water and machine data so that deviations are noticed before faulty parts are produced.

Monitoring injection mould cooling via IO-Link to cut energy use
From gut feeling to hard data: at RAFI in Bad Waldsee, sensors and the moneo IIoT platform make the injection moulding process transparent. Temperatures, flow rates, compressed air and energy consumption are recorded, visualised and analysed continuously.

Data-based production optimisation in injection moulding production
Detect injection moulding defects before they turn into scrap
At RAFI, the cooling circuits of the moulds are fitted with flow and temperature sensors that record supply and return temperatures as well as the cooling water volume. They are complemented by the machine's power consumption and the compressed air supply of the robot arm and injection moulding machine. The IO-Link sensors connect via IO-Link masters and Ethernet to ifm's moneo platform. It monitors limit values, sends alarms by email or on the dashboard and reveals gradual fouling of cooling channels through changes in the curves. At Bergi-Plast, Optalio collects the data directly via the machine interfaces without additional hardware and correlates numerous process parameters in its MONITORING.SUITE to detect anomalies and machine faults automatically.
The examples come from electronics and chemicals. In Bad Waldsee, RAFI produces injection-moulded plastic parts for medical technology, agricultural technology and industrial and automotive applications. In one case, the temperature difference was 0.8 instead of the targeted two degrees, a sign of excessive flow; the adjustment saved energy without affecting process stability. Podcast episode #192 tells the story with ifm. Bergi-Plast produces closures and technical parts for the automotive industry and aims above all to detect incompletely filled parts early with Optalio.

Injection moulding defects: frequently asked questions
How is mould temperature control monitored?
Mould temperature control is monitored with flow and temperature sensors in every cooling circuit. They measure supply and return temperatures and the cooling water volume, from which the temperature difference is calculated. At RAFI, the values reach ifm's moneo platform via IO-Link. If they exceed defined limits, the software automatically raises an alarm before the deviation results in faulty moulded parts.
How much cooling does an injection mould need?
An injection mould needs enough cooling water to reach the targeted temperature difference between supply and return, and no more. From the measurement data, RAFI found that in one case only 0.8 degrees were reached instead of two, a clear sign of oversized flow. After the cooling circuit was adjusted, energy was saved without affecting process stability. The data also shows where cycle times can be shortened.
How can short shots in injection moulding be detected early?
Incompletely filled parts can be detected early when process data is combined with optical data. In 2022, Bergi-Plast had a large number of such parts that had to be inspected and sorted out or scrapped. The company is therefore planning imaging systems whose data Optalio's MONITORING.SUITE will correlate with the process data of the injection moulding machines. The aim is to detect faulty production early and reduce manual sorting.
How does data analysis help with injection moulding troubleshooting?
Data analysis helps by revealing relationships between process parameters and quality. At Bergi-Plast, Optalio first used data from the existing production data acquisition system to train data science models. The MONITORING.SUITE examines all parameters individually and in correlation and thereby detects anomalies and machine faults automatically. This gives Bergi-Plast real-time condition monitoring of its injection moulding machines and a basis for reducing scrap.

Parcel
Parcel sorting with IoT starts in goods receiving, where sensors capture each parcel’s tracking number, size and weight. Shipments are routed by priority, packing teams know early what is coming, and manual scanning ends.
Workpiece
Manufacturing traceability assigns each workpiece its identifier, its position and all process and inspection data. Manufacturers can thus document every work step and detect quality deviations before scrap is produced.
Printed circuit board
PCB manufacturing digitalisation connects machines, controllers and the ERP so that every printed circuit board is produced with the right parameters. Manufacturers detect downtime and bottlenecks, avoid operating errors and give customers the production data they ask for.
Raw material batch
Batch management with IoT links every raw material batch to weighing data, test results and the production order. When deviations or audits occur, manufacturers see at once which batch went into which product instead of searching paper and Excel files.
Goods in transit
Cargo theft prevention starts with IoT trackers that report the position, temperature and shocks of goods in transit. They show shippers at all times where their goods are and reveal break-in attempts, delays or problems in the cold chain.
Inventory
Real time inventory tracking with IoT records stock automatically: sensors, code readers and RFID book every withdrawal and load as soon as it moves. Teams save warehouse walks and manual counts, and the ERP knows the actual stock level.
