Distribution substation

A distribution substation, or secondary substation, fitted with IoT sensors makes voltages, currents and temperatures in the low-voltage grid visible in real time. Grid operators spot overloads early and gain data for load management under Section 14a EnWG.

Secondary substation monitoring: grid load in real time

In the Regionetz solution example, sensors in the substations record voltages, currents and temperatures. The values travel via MQTT to a HiveMQ broker, secured by certificate management from ECOS. A Kafka instance acts as the central data hub through which business systems connect without point-to-point interfaces. The IoT platform IoTnova displays the data in dashboards that users design themselves, so wiring faults are found faster. Downstream systems use the data for the Section 14a functions and for the digital twin of the grid. Security matters as much as condition: communication from and between substations can be monitored passively for anomalies.

Both examples come from grid operators in energy and utilities. With no prior IoT experience, Regionetz began with a workshop and a one-year proof of concept with it-novum, then took the solution into production and plans to equip further substations. MEGA Monheim operates hundreds of intelligent substations. There, Rhebo integrated its intrusion detection system Rhebo Industrial Protector into both the operational and the redundant grid control and telecontrol systems. Within the first few weeks, outdated protocols and firmware versions as well as risky factory settings were identified and removed.

Secondary substations: frequently asked questions

What does a smart secondary substation give grid operators?

A smart secondary substation gives grid operators continuous condition data such as voltages, currents and temperatures, recorded by its sensors and sent to an IoT platform. This gives the grid operator a real-time view of the load on its low-voltage network. At Regionetz, the data flows via MQTT and Kafka into the IoTnova platform and into a digital twin of the low-voltage grid, which grows with every additional substation that is equipped.

How does substation monitoring support grid operators' load management?

Monitoring distribution substations provides the data a German grid operator needs for load management under Section 14a of the Energy Industry Act (EnWG). Regionetz wanted to see grid loads in real time and be able to intervene early in the event of overloads. The sensor data from the substations is therefore passed to downstream systems that implement the Section 14a functions. According to the project report, the architecture is scalable and compliant with Section 14a EnWG.

How does OT security protect a grid operator's substations?

OT security continuously monitors the communication of the grid control system for anomalies and suspicious activity. At MEGA Monheim, the Rhebo Industrial Protector system also analyses communication from and between several hundred substations. The aim was an alarm system that detects successful unauthorised access, for example via stolen credentials, at an early stage. Every week, the team reviews the alerts with Rhebo specialists and builds up its own OT security expertise in the process.

How does monitoring data from substations reach the grid operator's systems?

Monitoring data reaches the grid operator's systems via a messaging protocol such as MQTT and a central data hub. At Regionetz, the sensors send their data to a HiveMQ broker, and a Kafka instance distributes it to the business systems. New systems can be connected this way without fixed interfaces. Certificate management from ECOS secures the communication channels, and a second HiveMQ instance with geo-redundancy is planned to increase resilience.

Filter

Filter

Filter monitoring with IoT measures the differential pressure across a filter and shows how dirty it is. Operators change filters when it is actually necessary, avoid clogged filters and downtime, and save energy and material.

Energy chain

Energy chain

An energy chain with IoT sensors continuously reports the condition of the cable management on moving machinery. Operators learn about overload, blockages or chain breakage before the machine stops, and plan chain replacement according to actual use.

Lighting

Lighting

Commercial lighting control with IoT adjusts the lighting in offices, halls, shops and advertising installations according to occupancy, brightness and schedules, and monitors every luminaire remotely. Operators cut electricity consumption and learn about failures immediately.

Electricity meter

Electricity meter

Automatic meter reading means that electricity meter readings reach a platform via radio, cellular network or pulse adapter, with no on-site reading. Operators bill more accurately and see where energy is consumed in a building or in production.

Charging station

Charging station

Commercial EV charging relies on load management that distributes the available power across all charging stations at a site and monitors them remotely. Operators avoid overloading the grid connection, integrate photovoltaics and storage, and bill sessions automatically.

Piping network

Pipeline monitoring with IoT reports pressure drops, pressure peaks and moisture under insulation in a piping network before they turn into failures. Operators maintain pipes according to their condition and avoid inspection rounds to hard-to-reach measuring points.
