Conveyor belt

Conveyor belt maintenance with IoT relies on sensors that capture vibration, temperature and the condition of the belt and belt cleaners. Operators detect damage such as a torn belt early, plan maintenance as needed and avoid costly line stoppages.

Conveyor belt maintenance with IoT: spot damage early

For belt systems in mining, a provider of conveyor solutions uses rugged edge devices with an accelerometer, gyroscope, thermometer, hygrometer and microphone; data is sent via Wi-Fi, Bluetooth or cellular network to a Cumulocity platform with AWS integration. Installation and commissioning take around five minutes. In a steelworks, Honeywell's LoRaWAN solution monitors conveyor belts, fans and motors, assesses vibration against ISO 10816-3 and sends warnings by email. A building materials manufacturer distributes its quality applications as Docker containers via Portainer to every edge camera in a plant.

The examples come from mining, steel and building materials, mostly as condition monitoring. At a hard-rock mine, inspection effort on the belt cleaners halved two months after installation. At a surface mining operation, the platform detected a torn belt, and a four-hour stoppage replaced a 100,000-dollar belt replacement. The building materials manufacturer detects bubbles in drywall panels and isolates problems at the level of the individual conveyor belt instead of stopping the whole line. Podcast episode #166 cites Flexco as an example of real-time conveyor belt data, and episode #127 features conveyor roller manufacturer GURTEC.

Conveyor belt maintenance: frequently asked questions

Which sensors monitor a belt conveyor?

Usually a combination of sensors for vibration, temperature and ambient conditions. The edge device for conveyor systems built on Cumulocity contains an accelerometer, gyroscope, thermometer, hygrometer and microphone. In normal operation it sends a data packet of around 200 to 300 kilobytes every hour, while edge processing wakes the device immediately in the event of strong shocks. The Honeywell sensors in the steelworks measure three-axis acceleration, surface temperature, noise level, ambient temperature, ambient pressure and humidity.

What are the benefits of monitoring conveyor belt cleaners?

It shows which cleaners have failed or are worn before conveying performance suffers. At an aggregates site, an average of 30 to 40 percent of the 60 cleaners were out of service. After edge devices were fitted to 20 particularly problematic cleaners, the maintenance team intervened proactively, and the belt scales showed a 0.6 percent increase in production. At another operation, no cleaner had to be replaced in the first six months.

How can damage to a conveyor belt be detected before it fails?

With sensors that continuously record running times, shocks and wear. At a surface mining operation, six edge devices were actually monitoring the running times and blade wear of new belt cleaners. In doing so, the platform detected a torn belt that would otherwise have become irreparable. Instead of replacing the 100,000-dollar belt and losing 144,000 dollars in production value, a four-hour stoppage to fit clamps was enough.

How do you roll out camera software across many conveyor systems?

Using containers that are managed centrally and distributed to all edge devices with a single click. A US building materials manufacturer runs quality applications for detecting bubbles in drywall panels with Docker. Previously, a single expert carried out up to 40 manual deployments a day via the command line. With Portainer, data scientists roll out updates to every camera in the plant at once, role-based access control secures the air-gapped environment, and everything runs on premises.
