Ventilation system

A ventilation system, or air handling unit, is one of the largest electricity consumers in many plants. With IoT, operators continuously record energy consumption, filter condition and motor vibration, control the system according to demand and detect faults early.

Air handling unit monitoring: energy, filters and motors

In the solution examples, sensors measure air quality, presence, volume flows and energy consumption, and volume flow controllers adjust the air volume, as in WAGO's logistics centre. Filter condition is indicated by the differential pressure upstream and downstream of the filter, so replacement can be planned. On motors and ventilation units, vibration sensors detect imbalance, loose parts and the condition of the rolling bearings and report them to the ifm moneo IIoT platform. The data flows via Modbus or SQL connectors from SCADA and PLC systems into platforms from Siemens, Itanta or CREM SOLUTIONS, which reveal excess consumption and faulty equipment.

The examples come from the automotive, metal and electrical industries, logistics, data centres and utilities, mostly as energy management and condition monitoring. At a major car manufacturer, the networked Siemens building management system handles around 70,000 data points from 1,000 supply systems, with ventilation systems accounting for the largest share of electricity demand. In its paint shops, Magna monitors motors, pumps and ventilation units of up to 90 kW with ifm vibration sensors and has made the pilot project a benchmark for the group. Initial analyses with the GELSENWASSER-Monitor revealed excess consumption in schools caused by a ventilation system that had not been adjusted to actual demand.

Air handling unit monitoring: frequently asked questions

Which air handling unit data is worth monitoring?

The most worthwhile data to monitor is energy consumption, volume flows, air quality, filter differential pressure and the temperature and vibration of the motors. Many technical faults announce themselves through higher temperatures, increased power consumption or unusual vibration. In the Siemens example, the values feed into a digital twin that also reveals oscillating behaviour across the system, for example when units keep switching on and off because of incorrect set values.

How does AHU maintenance become predictive?

Maintenance becomes predictive when the condition of filters and drives is measured continuously rather than at fixed intervals. The differential pressure upstream and downstream of the filter shows when a replacement is due. Long-term data in the cloud makes the quality of different air filters comparable and allows maintenance to be scheduled during production downtime. Magna used to measure the bearings of its ventilation units manually every six months; today sensors do it continuously.

How does demand controlled ventilation work?

Demand controlled ventilation regulates the air volume according to measured values rather than fixed times. In WAGO's logistics centre in Sondershausen, air quality sensors, presence detectors and volume flow controllers capture conditions on site, and the building automation uses this data to control the ventilation systems with heat recovery. The GELSENWASSER-Monitor shows why this matters: initial analyses found excess consumption in schools because a ventilation system had not been adjusted to actual usage.

How can industrial ventilation failures be avoided in production?

Failures can be avoided when the motors and bearings of ventilation units are monitored continuously and faults are reported automatically. In its paint shops, Magna records motor vibration, imbalance and bearing condition, and alarms go to smartphones when limit values are exceeded. In the Siemens example, faulty ventilation motors used to be reported mostly by phone. Today, a monitoring system connects all building services to the cloud and automatically creates a ticket for every event.

Pump

Pump monitoring with IoT records vibration, temperature, pressure and energy consumption of running pumps. Operators detect damage and faults before a pump fails and plan maintenance by condition rather than at fixed intervals.

Compressor

Compressor

With IoT, compressor maintenance follows actual condition: sensors record current consumption, pressure, temperature and running times. Operators detect creeping damage and unused running time early and cut energy and service costs.

Electric motor

Electric motor

Motor condition monitoring with IoT continuously measures the vibration, temperature and current draw of electric motors. Operators detect imbalance, bearing damage or winding faults early and replace motors based on condition rather than after a failure.

Packaging machine

OEE software automatically records run times, downtime, speed and rejects on packaging machines from the machine signals. Operators see where their lines lose performance, and machine builders use the same data for remote access and digital services.

Refrigeration system

A refrigeration monitoring system makes service plannable: temperatures, refrigerant circuit pressures, compressor status and energy consumption flow into a platform in real time. Operators and service partners detect faults early, avoid unnecessary site visits and reduce excess consumption.
