Pump monitoring: detect damage before a pump fails
In the solution examples, vibration and temperature sensors sit directly on the bearing housing, complemented by measurements of flow, pressure and speed. Widely distributed pumps such as river or seawater pumps transmit their data via battery-powered LoRaWAN sensors; in factories, values travel via IO-Link and MQTT or OPC UA into platforms such as ifm moneo, ThingsBoard or Microsoft Azure. Pumps on construction sites only need a cellular gateway. Data is evaluated against limit values from ISO 10816-3 or by AI models that learn a pump's normal behaviour and report deviations such as imbalance or bearing play.
Most examples come from chemicals, water management and mechanical engineering, typically as condition monitoring or predictive maintenance. At CHEMPARK Krefeld-Uerdingen, CURRENTA monitors the pumps of its river water plant with LoRaWAN vibration analysis instead of servicing them at fixed intervals regardless of their condition. Pump manufacturer Wilo offers its customers remote monitoring of their pumps as a digital service built on ThingsBoard. BESI Marine Systems uses its Pump Energy Saving System to control pumps on board ships based on data and to document the CO₂ savings.

Pump monitoring: frequently asked questions
How does an IoT pump monitoring system work?
Sensors on the pump continuously measure vibration, temperature, pressure or flow and send the values via radio, IO-Link or cellular network to an IoT platform. There, software compares the readings with limit values or with a learned normal state. If the pump deviates, maintenance receives a warning before damage leads to downtime. In most cases this does not require any change to the plant's control system.
What does pump vibration analysis reveal?
Vibration analysis reveals mechanical changes in a pump before they can be heard or seen. Imbalance, misalignment and bearing damage change the vibration pattern. Sensors on the bearing housing measure axial and radial vibration for this purpose. At an aquaculture centre in Singapore, Honeywell's system raised an ISO 10816-3 alarm because a seawater pump was far above the damage limit. Analysis of the frequency spectrum showed mechanical bearing play.
How does condition monitoring change pump maintenance?
With IoT, pump maintenance becomes condition-based: maintenance teams plan work according to measured data rather than fixed intervals. CURRENTA used to service the pumps of its river water plant at regular intervals regardless of their condition, and failures still occurred unexpectedly. Today, LoRaWAN sensors measure temperature and vibration, and imbalance or bearing play is detected early. Root causes can be analysed using real operating data.
How does IoT improve pump energy efficiency?
IoT shows how much energy a pump consumes in actual operation and provides the data for more efficient control. BESI Marine Systems controls pumps on board ships, which often run for hours, with a data-driven system and documents the CO₂ savings. In machining, the in.hub solution detects idle times and automatically switches machines, including their pumps, to standby.

Compressor
With IoT, compressor maintenance follows actual condition: sensors record current consumption, pressure, temperature and running times. Operators detect creeping damage and unused running time early and cut energy and service costs.
Electric motor
Motor condition monitoring with IoT continuously measures the vibration, temperature and current draw of electric motors. Operators detect imbalance, bearing damage or winding faults early and replace motors based on condition rather than after a failure.
Packaging machine
OEE software automatically records run times, downtime, speed and rejects on packaging machines from the machine signals. Operators see where their lines lose performance, and machine builders use the same data for remote access and digital services.
Refrigeration system
A refrigeration monitoring system makes service plannable: temperatures, refrigerant circuit pressures, compressor status and energy consumption flow into a platform in real time. Operators and service partners detect faults early, avoid unnecessary site visits and reduce excess consumption.
Air conditioning system
Commercial air conditioning systems in offices, retail branches and data centres can be monitored remotely with IoT. Operators see energy consumption, temperatures and faults in one place, detect failing compressors or refrigerant shortages early and plan service visits precisely.
Injection moulding machine
A connected injection moulding machine continuously supplies data on mould cooling, cycle time, electricity and compressed air. Plastics processors use it to cut energy use and scrap, detect faults earlier and bring machines from different makers onto one data basis.
