Electric motor
Motor condition monitoring with IoT continuously measures the vibration, temperature and current draw of electric motors. Operators detect imbalance, bearing damage or winding faults early and replace motors based on condition rather than after a failure.

Motor condition monitoring: detect electric motor damage early
In the solution examples, vibration and temperature sensors sit directly on the motor: at Honeywell on the drive end and non-drive end, and with the SICK Multi Physics Box on the bearing housing. A clip-on current transformer from ifm measures the phase currents between frequency inverter and motor without disconnecting any cable. The values travel via IO-Link, LoRaWAN or an IoT gateway into platforms such as ifm moneo, SIDRIVE IQ or Microsoft Azure. Limit values, for example based on ISO 10816-3, trigger alarms by email or smartphone, and an SAP interface can create a maintenance order directly.
The examples come from mechanical engineering, steel, cement and the automotive industry, mostly as condition monitoring with vibration and temperature measurement. In the direct reduction plant of a steelworks, Honeywell monitors 17 machines with 47 sensors. On one fan motor, vibration rose from 2 to 16 mm/s within ten days of the first warning, and the motor was replaced as planned. Rohrdorfer Zement relies on condition monitoring from Innomotics for its heavy-duty drives. ZIEHL-ABEGG makes the operating data of its fan motors visible to customers on its ZAbluegalaxy platform, built on Microsoft Azure.

Motor condition monitoring: frequently asked questions
How does motor condition monitoring with IoT work?
Sensors on the motor continuously record vibration, temperature, speed or current draw and send the values to an IoT platform. There, software compares the readings with defined limit values. If a value deviates, the system raises an alarm, for example by email or on a smartphone. Typical motor faults such as imbalance, shaft misalignment or rolling bearing damage are detected before they cause a standstill.
How can electric motor maintenance be planned better?
Continuous condition monitoring makes electric motor maintenance plannable, because damage becomes visible before the motor fails. Without monitoring, motors often run until they break down, and plants have to keep many spare motors in stock. In the ifm solution, the moneo platform automatically creates a notification or work order in the SAP maintenance module via an interface when it detects a motor fault, and triggers the procurement of spare parts.
What does a motor's current draw reveal about its condition?
Current draw reveals electrical and mechanical problems that vibration measurement alone does not capture. To monitor a fan motor, an ifm current transformer measures all three phases between frequency inverter and motor. Deviations point to short circuits in the motor winding, stiff rotating parts or faults in the inverter. The transformer is clipped around the cable, so the machine does not have to be shut down for installation.
What does motor vibration analysis show?
Vibration analysis shows whether a motor's mechanical condition is deteriorating and gives clues to the cause. In a steelworks, Honeywell sensors on a fan motor reported the ISO 10816-3 status “Damage Occurring”. The frequency spectrum showed conspicuous orders on the drive end and non-drive end, and an inspection of the bearings was recommended. After the motor was replaced, vibration values were below 1 mm/s.

Pump
Pump monitoring with IoT records vibration, temperature, pressure and energy consumption of running pumps. Operators detect damage and faults before a pump fails and plan maintenance by condition rather than at fixed intervals.
Compressor
With IoT, compressor maintenance follows actual condition: sensors record current consumption, pressure, temperature and running times. Operators detect creeping damage and unused running time early and cut energy and service costs.
Packaging machine
OEE software automatically records run times, downtime, speed and rejects on packaging machines from the machine signals. Operators see where their lines lose performance, and machine builders use the same data for remote access and digital services.
Refrigeration system
A refrigeration monitoring system makes service plannable: temperatures, refrigerant circuit pressures, compressor status and energy consumption flow into a platform in real time. Operators and service partners detect faults early, avoid unnecessary site visits and reduce excess consumption.
Air conditioning system
Commercial air conditioning systems in offices, retail branches and data centres can be monitored remotely with IoT. Operators see energy consumption, temperatures and faults in one place, detect failing compressors or refrigerant shortages early and plan service visits precisely.
Injection moulding machine
A connected injection moulding machine continuously supplies data on mould cooling, cycle time, electricity and compressed air. Plastics processors use it to cut energy use and scrap, detect faults earlier and bring machines from different makers onto one data basis.
