Steam boiler

An industrial steam boiler with IoT connectivity delivers continuous consumption and condition data instead of just invoice figures. Operators see how heavily the boiler is loaded, plan maintenance as needed and avoid wrong investments in additional boiler capacity.

Industrial steam boiler data: know the load, avoid needless spend

At Casa Mendes Gonçalves, Prosys OPC UA Forge collects operating data from sensors, PLCs and machines and writes it to an MS SQL database. Grafana dashboards run locally on the same server and show machine performance and production status in real time. A specialty chemicals manufacturer has developed a pilot project for recovery boilers in the pulp and paper industry on the Cumulocity platform, which automates data ingestion and updating. Previously, their condition was assessed manually during annual maintenance. At ZfP Südwürttemberg, ICONICS GENESIS64 visualises the measurement and control technology of 157 buildings, connected via 130 BACnet controllers with around 15,000 data points.

The examples come from consumer goods, chemicals and energy and from real estate, mostly in energy monitoring. Casa Mendes Gonçalves, a Portuguese producer of vinegars, seasonings and sauces, was unsure whether an additional steam boiler costing around €110,000 was needed. The consumption data showed that the existing infrastructure was sufficient. At the chemicals manufacturer, the recovery boiler pilot gives customers insights into maintenance needs. In episode #185, Kohrener Landmolkerei explains how it uses autinityE3 from Schaeffler Digital Solutions to capture energy data for electricity, steam, water and compressed air.

Industrial steam boilers: frequently asked questions

How does an IoT boiler monitoring system work in industry?

An industrial boiler monitoring system works by having a platform collect data from sensors and controllers, store it and display it in dashboards. At Casa Mendes Gonçalves, Prosys OPC UA Forge handles data collection and writes to an SQL database, while Grafana shows the values in real time. A chemicals manufacturer uses Cumulocity, which takes care of data ingestion, device management and security. This leaves room for its own solutions, such as monitoring recovery boilers.

Does the plant need another industrial steam generator?

Only measured consumption data can reliably show whether another industrial steam generator is needed. At Casa Mendes Gonçalves, it was unclear whether an additional steam boiler worth around €110,000 would be required for future production needs. Prosys OPC UA Forge and Grafana made steam use transparent, and the data proved that the existing infrastructure was sufficient. The same solution also uncovered compressed air leaks that became apparent at weekends.

How can the condition of a recovery boiler be monitored?

The condition of a recovery boiler can be monitored with automatically updated operating data instead of an annual inspection. In the pulp and paper industry, these boilers are critical assets, and a failure can bring the entire mill to a standstill. A specialty chemicals manufacturer has developed a pilot project for this on Cumulocity. It automates data ingestion and updating and gives customers insights into maintenance needs.

How can industrial boiler efficiency be assessed with real measurement data?

Industrial boiler efficiency can only be assessed reliably when steam is measured continuously rather than derived from invoices. At first, Kohrener Landmolkerei only had invoice figures, old meters without network connections and measuring devices whose data nobody used. Today, autinityE3 from Schaeffler Digital Solutions records electricity, steam, water and compressed air. The project started small with autinityE3 Starter and is being expanded step by step, with controlling and quality assurance using their own views.

Pump

Pump

Pump monitoring with IoT records vibration, temperature, pressure and energy consumption of running pumps. Operators detect damage and faults before a pump fails and plan maintenance by condition rather than at fixed intervals.

Compressor

Compressor

With IoT, compressor maintenance follows actual condition: sensors record current consumption, pressure, temperature and running times. Operators detect creeping damage and unused running time early and cut energy and service costs.

Electric motor

Electric motor

Motor condition monitoring with IoT continuously measures the vibration, temperature and current draw of electric motors. Operators detect imbalance, bearing damage or winding faults early and replace motors based on condition rather than after a failure.

Packaging machine

OEE software automatically records run times, downtime, speed and rejects on packaging machines from the machine signals. Operators see where their lines lose performance, and machine builders use the same data for remote access and digital services.

Refrigeration system

Refrigeration system

A refrigeration monitoring system makes service plannable: temperatures, refrigerant circuit pressures, compressor status and energy consumption flow into a platform in real time. Operators and service partners detect faults early, avoid unnecessary site visits and reduce excess consumption.

Air conditioning system

Commercial air conditioning systems in offices, retail branches and data centres can be monitored remotely with IoT. Operators see energy consumption, temperatures and faults in one place, detect failing compressors or refrigerant shortages early and plan service visits precisely.
