Extruder

In plastic extrusion, IoT makes the extruder's process data visible, including temperatures, melt pressure and speeds. Operators use it to stabilise the process, find the right settings for each product and reduce scrap and manual inspection.

Plastic extrusion: data-driven control of the extruder

In the solution examples, an edge device such as the ENLYZE SPARK sits in the line's control cabinet and reads the machine control, gravimetric dosing and peripherals via OPC UA or Modbus, connected to the ERP system. At Storopack, ENLYZE analyses around 7,000 parameters this way, including melt pressure and process temperatures. Because sensors only measure at the channel wall, a machine learning model on Cybus Connectware at SKZ estimates the temperature in the centre of the melt, which can be up to 50 kelvin higher, from feed and ambient temperatures. Rosendahl Nextrom transmits tension, temperature and object data at the extruder via OPC UA and uses condition data to optimise the service life of its screws. Where customers retrieve recipe parameters via a platform, XITASO secures data communication and access rights.

The examples come from chemicals and raw materials, mechanical engineering and automotive, mainly for correlating production parameters, reducing scrap and preserving know-how. With ENLYZE, mk Plast increased output on its blown film lines by 4.8 percent in the first month and more than halved the effort for manual inspection. Storopack gives its staff real-time data in two halls hundreds of metres apart, including on the night shift. With its model, SKZ replaces a temperature sensor in the melt.

Plastic extrusion with IoT: frequently asked questions

How does IoT improve plastic extrusion?

IoT improves plastic extrusion by recording all process parameters in high resolution and deriving the best settings for each product. At mk Plast, the maintenance team installed the ENLYZE SPARK during operation in around two hours. The production history yields recommendations that lead to stable processes regardless of individual operators' experience. In the first month, output rose by 4.8 percent, equivalent to a time saving of around 25 hours.

How can the melt temperature in a twin screw extruder be determined?

The melt temperature can be approximated from external measurements using a machine learning model instead of placing a sensor in the melt. At the end of the twin screw extruder, the melt flows through a channel 10 centimetres in diameter, and temperature is only measured at the wall. In the centre it can be up to 50 kelvin hotter. SKZ's model runs on Cybus Connectware and gives recommendations on feed temperature via dashboards.

What do real-time data bring to blown film extrusion?

Real-time data help detect problems in blown film extrusion immediately, even when nobody is standing at the line. Storopack produces around the clock, with its extrusion lines spread across two halls several hundred metres apart. In the past, the night shift lacked the data needed to get support. With ENLYZE Shop Floor BI, production, quality and production support see line parameters together with order context and recognise connections faster.

How does condition monitoring help with the extruder screw?

Condition data show how heavily the screw is loaded and help optimise its service life. Rosendahl Nextrom collects tension, temperature and object data in the extruder section of its lines via OPC UA for this purpose. Because the information is described semantically, conversions such as Celsius to Fahrenheit are no longer needed. Historical data and experience feed into analyses for predictive maintenance on each line, in future also using artificial intelligence.

Pump

Pump

Pump monitoring with IoT records vibration, temperature, pressure and energy consumption of running pumps. Operators detect damage and faults before a pump fails and plan maintenance by condition rather than at fixed intervals.

Compressor

Compressor

With IoT, compressor maintenance follows actual condition: sensors record current consumption, pressure, temperature and running times. Operators detect creeping damage and unused running time early and cut energy and service costs.

Electric motor

Electric motor

Motor condition monitoring with IoT continuously measures the vibration, temperature and current draw of electric motors. Operators detect imbalance, bearing damage or winding faults early and replace motors based on condition rather than after a failure.

Packaging machine

Packaging machine

OEE software automatically records run times, downtime, speed and rejects on packaging machines from the machine signals. Operators see where their lines lose performance, and machine builders use the same data for remote access and digital services.

Refrigeration system

Refrigeration system

A refrigeration monitoring system makes service plannable: temperatures, refrigerant circuit pressures, compressor status and energy consumption flow into a platform in real time. Operators and service partners detect faults early, avoid unnecessary site visits and reduce excess consumption.

Air conditioning system

Commercial air conditioning systems in offices, retail branches and data centres can be monitored remotely with IoT. Operators see energy consumption, temperatures and faults in one place, detect failing compressors or refrigerant shortages early and plan service visits precisely.
