Dosing system

A connected industrial dosing system reports every dosing step, including the raw material batch, directly to the ERP system. Operators can trace batches back to the raw material and meet traceability requirements without searching through paper records.

Industrial dosing system: trace every batch back to raw material

In the solution examples, the IoT software Kalisto from Innomat Automation handles communication between the plant and the ERP system. At Epple Druckfarben, production orders arrive from Microsoft Dynamics 365 Business Central via a REST interface and are buffered locally, so production continues during brief connection losses. Automatic dosing is carried out by the controller and its values are taken over directly. For manual weighing, entering the batch number is mandatory. Kalisto exchanges data via interfaces such as OPC UA and MQTT, on request entirely on local servers. On one modernised plant, a Siemens S7-1517 controls the dosing and the peripherals are connected via PROFINET.

The examples come from chemicals, automation and mechanical engineering, mostly for batch traceability and digital production records. Epple Druckfarben has integrated its dosing systems and six manual and semi-automated weighing stations into a central weighing system. Batch and weighing data are now available in the ERP system without delay. At a manufacturer of security inks for banknotes, an Asprotec dosing system with 44 valves was modernised; it reports completed orders together with the raw material batch back to SAP. RAMPF Production Systems supports customers of its mixing and dosing systems through a customer portal based on Kontron AIS EquipmentCloud. Episode #170 presents the Epple project.

Industrial dosing systems: frequently asked questions

How does an ink dispensing system keep track of every raw material batch?

An ink dispensing system keeps track of every batch when every dosing step is stored with the number of the raw material batch used and reported back to the ERP system. At Epple Druckfarben, the weighing system enforces the entry of correct batch numbers, which rules out missing or incorrect entries. Batch splits across multiple containers are recorded as well. Material combinations can then be traced back to the original raw material batch without searching through documents.

How can manual and automatic weighing be combined in one weighing system?

Manual and automatic weighing can be combined in a central weighing system with a uniform user interface. Epple integrated its fully automatic dosing systems and six manual and semi-automated stations based on the Kalisto software. The system takes values from automatic dosing directly from the controller, while manual steps are recorded with guidance. Because all stations work the same way, employees can switch freely and continue orders at any workstation.

How can the dosing control system of an older plant be replaced?

The dosing control system of an older plant can be replaced by software that manages orders and recipes and stays in sync with the PLC. In one Innomat example, a Kalisto-based solution replaced an ageing Dosaumat. It manages orders, recipes and container data in an SQL database and talks to Siemens controllers via encrypted OPC UA. Synchronisation with the PLC keeps component stock up to date. Exports to PDF or Excel allow further analysis.

How does a batch weighing system report dosing orders back to the ERP system?

A batch weighing system reports dosing orders back via an interface that passes orders from the ERP system to the controller and reports results. On the Asprotec plant of a security ink manufacturer, the order is entered directly in SAP; the controller carries out the dosing and reports the order back, including the batch numbers of the raw materials. At Epple, Microsoft Dynamics 365 Business Central transfers orders via a REST interface, and a local buffer bridges connection losses.

Pump

Pump

Pump monitoring with IoT records vibration, temperature, pressure and energy consumption of running pumps. Operators detect damage and faults before a pump fails and plan maintenance by condition rather than at fixed intervals.

Compressor

Compressor

With IoT, compressor maintenance follows actual condition: sensors record current consumption, pressure, temperature and running times. Operators detect creeping damage and unused running time early and cut energy and service costs.

Electric motor

Electric motor

Motor condition monitoring with IoT continuously measures the vibration, temperature and current draw of electric motors. Operators detect imbalance, bearing damage or winding faults early and replace motors based on condition rather than after a failure.

Packaging machine

OEE software automatically records run times, downtime, speed and rejects on packaging machines from the machine signals. Operators see where their lines lose performance, and machine builders use the same data for remote access and digital services.

Refrigeration system

A refrigeration monitoring system makes service plannable: temperatures, refrigerant circuit pressures, compressor status and energy consumption flow into a platform in real time. Operators and service partners detect faults early, avoid unnecessary site visits and reduce excess consumption.

Air conditioning system

Commercial air conditioning systems in offices, retail branches and data centres can be monitored remotely with IoT. Operators see energy consumption, temperatures and faults in one place, detect failing compressors or refrigerant shortages early and plan service visits precisely.
