Coating plant

On a coating plant or industrial coating machine, IoT monitors the process with cameras and sensors so that deviations are noticed before an entire batch becomes unusable. It also produces the complete documentation that regulated industries such as aviation demand.

Industrial coating machine: spot deviations live, protect batches

In the solution examples from ALD Vacuum Technologies, an electron beam evaporates ceramic material in a vacuum chamber, and turbine blades are coated in the resulting vapour cloud. A process camera aimed at the melt pool continuously records the state of the liquid material. The Advanced Observation System (AOS) with the EB Vision Monitoring module evaluates changes in brightness in real time and derives values such as pool roughness, pool level and overflow. Temperature, pressure and gas data come from the PLC and additional sensors. The ALD EXPERT GRID platform brings everything together, runs on the customer's server or an industrial PC and connects plants to ERP and MES via OPC UA. Data is stored in InfluxDB and visualised in Grafana.

The examples come from mechanical engineering, automotive, and metal and electronics, with the aim of complete control and digital production records. Previously, an operator had to watch the evaporation process through a small viewport for an entire eight-hour shift. Today, AOS shows detected anomalies directly in the live video and stores process videos with time stamp and batch number. According to ALD, this means fewer defective batches and shorter downtimes, and less documentation work. In episode #133, Frederic Schum presents the ALD EXPERT solutions.

Industrial coating machines: frequently asked questions

How is coating thickness controlled in an industrial coating plant?

Coating thickness is controlled through a stable process. This requires a stable evaporation process, and that is exactly what the camera monitors. The ceramic layer on turbine blades has to be applied with a targeted thickness distribution, and even small process deviations change its quality. At ALD, the Advanced Observation System detects fill level, surface movement and overflow in the melt pool live. The operator can intervene before the batch is damaged. Individual sensor readings are usually not enough.

How is a thermal barrier coating applied to turbine blades?

The ceramic thermal barrier coating is created when an electron beam evaporates ceramic material in a vacuum chamber. The turbine blades are moved in translation and rotation within the vapour cloud so that a homogeneous layer only micrometres thick forms. Its main purpose is thermal insulation, because temperatures inside the turbine come close to the load limit of the materials. As a defective batch is expensive, ALD monitors the process with cameras and image recognition.

How is an electron beam evaporation system monitored with image processing?

In an electron beam evaporation system, image processing makes the process inside the closed vacuum chamber continuously visible and detects anomalies automatically. ALD's EB Vision Monitoring only reacts to changes in light intensity and only then sends a signal to the software. This cuts the data volume drastically, so neither powerful processors nor high-bandwidth networks are needed. The resulting values are stored in a time series database and allow long-term analysis of the process.

How can coating defects that ruin a whole batch be avoided?

Coating defects are avoided by detecting deviations while the batch is still in the plant. Previously, an operator had to spot deviations manually. A faulty coating can be removed, but this is more complex and expensive than the coating itself. At ALD, the Advanced Observation System shows anomalies directly in the live video so that the operator can intervene immediately. Process videos are stored with time stamp and batch number.

Pump

Pump monitoring with IoT records vibration, temperature, pressure and energy consumption of running pumps. Operators detect damage and faults before a pump fails and plan maintenance by condition rather than at fixed intervals.

Compressor

With IoT, compressor maintenance follows actual condition: sensors record current consumption, pressure, temperature and running times. Operators detect creeping damage and unused running time early and cut energy and service costs.

Electric motor

Motor condition monitoring with IoT continuously measures the vibration, temperature and current draw of electric motors. Operators detect imbalance, bearing damage or winding faults early and replace motors based on condition rather than after a failure.

Packaging machine

OEE software automatically records run times, downtime, speed and rejects on packaging machines from the machine signals. Operators see where their lines lose performance, and machine builders use the same data for remote access and digital services.

Refrigeration system

A refrigeration monitoring system makes service plannable: temperatures, refrigerant circuit pressures, compressor status and energy consumption flow into a platform in real time. Operators and service partners detect faults early, avoid unnecessary site visits and reduce excess consumption.
