Assembly line

Shop floor management software shows the cycle, status, faults and key figures of every assembly line workstation in real time on screens and andon boards. Teams respond faster to deviations, and assembly documentation moves from paper to screen.

Shop floor management software: keeping the assembly line in sync

In the solution examples, Siemens PLCs, end-of-line testers and machine controllers supply the data, mostly via OPC UA. Peakboard boxes display it on monitors of any size without programming, and at BWI Group the dashboards refresh every 10 seconds. RAFI connects the tester of each assembly line to a KIS.LIGHT signal lamp, from which KIS.MANAGER calculates availability, performance, first pass yield and OEE. Hako builds its shop floor apps on the Simplifier low-code platform and links them to SAP ERP. Bosch Rexroth connects machines in its model factory via the asset administration shell, and the BMW Group streams sensor data from its plants via Confluent into the Microsoft Azure cloud.

The examples come from the automotive industry, mechanical engineering and electronics manufacturing. In Laupheim, PistenBully uses more than 20 Peakboard boxes to show the status of the cycles on the chassis line and in pre-assembly, and a traffic light system calls for floaters, logistics or the supervisor. Hako piloted digital shop floor management with touch team boards on its assembly lines and then rolled it out to all four plants. At RAFI Hungaria, the OEE of the line for the RAFIX 22 FS/FS+ control device series rose by 8%, which means around 200 more parts on a typical day's output.

Shop floor management software: frequently asked questions

What does a digital andon system show on the assembly line?

A digital andon system shows for every cycle whether it is on schedule and where support is needed. At PistenBully, six andon boards on the chassis line visualise cycles 1 to 6. Green means on schedule, yellow calls a floater, blue calls logistics and red stands for a supervisor alarm or line stop. A moving bar with a countdown shows target and remaining time. The data comes from the Siemens PLC via OPC UA.

How does a digital visual management board replace the paper board?

It puts the team's key figures on a touch display at the assembly line as a dashboard and aggregates them for the whole plant. At Bad Oldesloe, Hako builds around 20,000 machines a year on two pre-assembly and twelve final assembly lines, mostly in batch size one. Work plans, drawings, parts lists and support notes no longer exist only on paper. The recorded data appears quickly in the ERP system, and trained employees develop the dashboards further themselves.

How are first pass yield and OEE measured on an assembly line?

The simplest way is via the signals of the end-of-line tester, because test runs and test results provide all the basic data. RAFI Hungaria connected the outputs of its testers to one KIS.LIGHT signal lamp each. If no new test result arrives for one minute, the lamp switches to red. From this, KIS.MANAGER calculates availability, performance and first pass yield, the share of tests passed at the first attempt. Setting it up took less than a day.

What does the asset administration shell bring to an existing line?

The asset administration shell connects machines through a standardised data interface, which makes lines easier to reconfigure. Until now, replacing a machine has often meant months of integration work because line PLCs are rigidly programmed. In the Bosch Rexroth model factory in Ulm, the Asset Orchestration Platform models the line using business logic, and XITASO integrates brownfield machines via a function block. The recommendation is to start with the suspected bottleneck machine.

Pump

Pump

Pump monitoring with IoT records vibration, temperature, pressure and energy consumption of running pumps. Operators detect damage and faults before a pump fails and plan maintenance by condition rather than at fixed intervals.

Compressor

Compressor

With IoT, compressor maintenance follows actual condition: sensors record current consumption, pressure, temperature and running times. Operators detect creeping damage and unused running time early and cut energy and service costs.

Electric motor

Electric motor

Motor condition monitoring with IoT continuously measures the vibration, temperature and current draw of electric motors. Operators detect imbalance, bearing damage or winding faults early and replace motors based on condition rather than after a failure.

Packaging machine

Packaging machine

OEE software automatically records run times, downtime, speed and rejects on packaging machines from the machine signals. Operators see where their lines lose performance, and machine builders use the same data for remote access and digital services.

Refrigeration system

Refrigeration system

A refrigeration monitoring system makes service plannable: temperatures, refrigerant circuit pressures, compressor status and energy consumption flow into a platform in real time. Operators and service partners detect faults early, avoid unnecessary site visits and reduce excess consumption.

Air conditioning system

Air conditioning system

Commercial air conditioning systems in offices, retail branches and data centres can be monitored remotely with IoT. Operators see energy consumption, temperatures and faults in one place, detect failing compressors or refrigerant shortages early and plan service visits precisely.
